The Nissan Navara D40 (2005 to 2015 in South Africa, sold here as both King Cab and Double Cab and badged YD25 diesel for most of the range) was a tough bakkie spoiled by a small handful of recurring drivetrain problems. The gearbox in particular gives owners more grief than the rest of the truck combined, depending on which variant they bought.
Two boxes were fitted to the D40 in SA:
- 6-speed manual (MR6 family) — fitted to most YD25 2.5 dCi variants
- 5-speed automatic (RE5R05A) — also widely fitted to the YD25, less commonly to V6 petrol versions
Each has its own set of failure modes. Here is what to look for, what fails, and when a rebuild beats a replacement.
6-speed manual — slave cylinder is the headline issue
The single most common D40 manual gearbox complaint in South Africa is internal clutch slave cylinder failure. This is not strictly a gearbox fault — the slave is a hydraulic clutch component — but because it is mounted inside the bellhousing on the input shaft, replacing it requires the gearbox to come out. So owners and workshops file it under “gearbox problem”.
Symptoms:
- Clutch pedal goes soft or sinks to the floor
- Clutch fluid level drops with no visible external leak
- Difficulty selecting gears, especially first and reverse from standstill
- A puddle of clutch fluid inside the bellhousing when the gearbox is finally dropped
When the slave fails, fluid contaminates the clutch friction surfaces. Best practice is to replace the slave, the clutch kit (cover, plate, release bearing), and the spigot bearing at the same time. SA pricing is typically R8,500 to R14,000 in parts and labour, depending on whether OEM Nissan or a quality aftermarket clutch is fitted.
Other recurring manual gearbox issues:
- Synchro wear on 2nd and 3rd gears — common on high-mileage trucks, presents as crunching during quicker downshifts
- Bearing whine in neutral — input shaft bearing, fixable in a rebuild
- Difficult shift into reverse — sometimes a worn linkage bush rather than internal damage; check the linkage first
If the box is whining and crunching, a used D40 6-speed manual is usually cheaper than a full rebuild.
5-speed automatic — mechatronic and torque converter
The RE5R05A 5-speed auto is a Jatco unit shared with several other Nissan and Infiniti products. On the D40, the two failure points are:
- Mechatronic / valve body faults — solenoid wear, electrical faults inside the valve body, irregular shifting, harsh 1-2 or 3-4 shifts, occasional limp mode. ATF that is dark, smells burnt, or has not been changed in 100,000+ km accelerates the wear.
- Torque converter shudder — usually on the lockup clutch, presents as a vibration around 60 to 80 km/h under light throttle.
Less common but seen on neglected boxes:
- Front pump wear — slow engagement when going from P or N into D
- Cooler line failures — original lines run alongside the radiator and can chafe through
The single best preventive measure is ATF service every 60,000 km, with the correct Nissan Matic-S (or specified equivalent). Many trucks reach 80,000 km on the original fluid and the auto starts behaving unpredictably soon after.
Rebuild or replace?
A rough decision framework based on what we see come into the yard:
